GSM and thickness describe different parts of a poly mailer.

  • GSM means grams per square meter. It tells you how much the film weighs across a square meter of material.
  • Mil measures physical thickness. One mil equals 0.001 inch.
  • Microns are another thickness measurement. One mil equals 25.4 microns.

Read both figures when they are available. A higher GSM number does not automatically mean a mailer is thicker or tougher. Resin blends, multilayer construction, coatings, and measurement methods can change the relationship between material weight and film thickness.

For polyethylene film with a density near 0.92 g/cm³, 1 mil works out to about 23.4 GSM. That is a helpful reference for comparing common mailer ranges, not a universal conversion.

A mailer labeled 60 GSM contains 60 grams of film per square meter. That gives you a sense of material use, but it does not tell you everything about the finished bag. GSM alone does not establish puncture resistance, tear resistance, seam strength, or closure quality.

Thickness is more intuitive. A 2.5 mil film is 63.5 microns thick. That figure refers to the film itself, not the combined thickness of the mailer’s front and back panels, seams, and adhesive flap.

Match the Mailer to the Packed Item

Choose a mailer based on the item after it has been folded, bundled, or otherwise prepared for shipping. A loose T-shirt and the same shirt folded with a tag, invoice, and another garment can need very different packaging.

Start with the type of risk involved:

  • Punctures and tears: More film thickness helps with soft goods, dense bundles, and hardware that may press against the bag.

A thicker poly mailer can help with abrasion, punctures, and tears. It cannot stop a hardcover book, framed item, collectible card, or sharp-cornered product from bending or being crushed.

Compare Thickness Claims Carefully

Thickness claims only help when they use the same basis.

Some sellers describe the gauge of one wall of film. Others use wording that can make the construction harder to compare. A stated 2.5 mil figure is meaningful only when you know whether it refers to the film gauge in a consistent way.

Look for clear details about:

  • Film gauge in mil or microns
  • Material composition
  • Usable interior dimensions
  • Closure type
  • Seam construction

Pack and Store Poly Mailers Properly

Store mailers flat, dry, and away from direct heat and prolonged sunlight. Heat can soften pressure-sensitive adhesive, while dust and warehouse debris can interfere with a secure seal.

At the packing station:

  1. Choose the bag after the item is folded or bundled.
  2. Position hard components away from the outer corners where possible.

A single-seal mailer is not a reusable shipping container. For a return shipment, use a second adhesive strip or a taped closure that fully covers the original opening and any old shipping label.

Choose the Right Mailer Size

Size affects both protection and presentation. A bag that is too small puts strain on seams and the adhesive flap. A bag that is too large leaves excess air space, creates loose folds, and lets the contents shift.

Measure the item after folding and packing it. A garment measured flat before folding does not account for trapped air, stacked fabric, seams, or tags.

For soft, foldable goods, allow at least:

Focus on usable interior dimensions rather than the exterior size printed on a package. The closure flap does not add storage space, and wide side seams reduce the flat interior panel.

Apply the address label after sealing the mailer and smoothing the contents into an even shape. Put the label on a flat panel rather than across a seam, deep fold, or wrinkled closure line. A smooth surface gives the barcode a better chance of remaining clear and scannable.

Carrier size and weight rules still apply once the order is packed. Oversizing a poly mailer adds bulk without giving a soft item better protection.

Skip a standard poly mailer when the item needs crush resistance, bend resistance, or firm support around corners and edges.

Use a corrugated box for rigid or breakable items

A box is the better choice for:

  • Items with corners that can press through flexible film
  • Products that can crack, dent, or crush

Boxes take more storage space and require more packing time, but they provide structure that a flexible mailer cannot.
